Lead reliability engineering for iron-air battery pack subsystems and deployed systems. Define reliability requirements, develop validation roadmaps, design accelerated lifetime experiments, investigate failure mechanisms, establish root causes, and guide design-for-reliability and DFMEA activities for electronics including PCBs, connectors, and bus bars. Responsibilities include design-for-manufacturing, process-window development, materials characterization, metrology, manufacturing-line design and commissioning, root-cause and failure-mode analysis, and cross-functional process improvement. The role also mentors engineering teams and uses statistical methods and SQL to guide development decisions. This onsite position is based in Weirton, West Virginia, with travel under 10%.

Develop physics-based multiphysics models for Form Energy’s iron-air batteries, identify performance gaps, align models with data, and create AI-agent workflows for physics discovery and model validation. Collaborate with Battery Engineering and R&D teams to provide model-based tools supporting product design, controls strategies, and technical decisions.

Design and implement memory-safe secure middleware and OTA update systems for edge controllers (C/C++/Rust). Architect DTN-based asynchronous protocols, build cryptographic disruption handling, and apply formal verification, static analysis, and adversarial threat modeling to ensure long-lived, zero-trust resilience against nation-state adversaries.

Own the introduction of mechanical product and process changes into a high-volume battery manufacturing line. Lead engineering change impact assessments, production trials, cutover planning, work orders, Oracle transactions, BOM and routing updates, and cross-functional coordination. Partner with technical program management and manufacturing teams to ensure quality-safe, schedule-conscious implementation while developing NPI readiness systems, governance, and standards.

Build and lead Form Energy’s Employee Relations function, including investigation processes, case management, policies, reporting, and escalation frameworks. Manage a complex, high-volume caseload; conduct legally sound investigations; advise senior leaders and People Partners; coach managers; identify systemic risks through ER analytics; and collaborate with Legal and other People teams. The role is hybrid in Weirton, WV or Somerville, MA and requires travel to company locations.

Lead the manufacturing process for a high-volume cathode assembly line from concept through production ramp. Responsibilities include line modeling, capacity planning, PFMEA development, proof-of-concept testing, process requirements, equipment and vendor management, FAT/SAT support, commissioning, documentation, and onboarding engineering and operations teams.

Supports electrochemical and manufacturing data analysis, test method deployment, root-cause investigations, corrective actions, dashboard development, reporting automation, and continuous improvement. Creates SOPs, work instructions, training materials, and validation documentation while collaborating with senior engineers and cross-functional teams to improve test execution, process control, and product quality at a high-volume battery manufacturing facility.
